XLPE insulated cables introduces significant technical challenges. This paper presents key design and engineering aspects of a 500 kV EHVDC cable, including system parameters, insulation design methodology, and transfer of qualification from previously qualified systems in accordance with CIGRE TB 852, considering electrical stresses, thermal performance, and conductor cross-section. Advanced simulation software is used to evaluate current carrying capacity under various installation scenarios based on IEC standards. Key cable layer designs and critical issues are also discussed. Additionally, a metal armour layer is incorporated for protection during handling, transport, and installation, with mechanical design considerations addressing water depth, maximum pulling tension, and stress distribution between armour and conductor in line with CIGRE TB 623.
